You folks are spoiled. If it isnā€™t CNC automated your lost:)
These shells were being made for decades before manufactures had lasers.

This could be a router table project.

  1. Cut a thin template for fitment on the laser out of whatever.
  2. Refine the design and recut to have a clean laser design.
  3. Cut a thick template on the laser.
  4. Bandsaw the target material close to the template line.
  5. Use the router table to finish the piece by following the template adhered tot the top of the target material.

Another option is regular painters tape. Place one piece on template, another on target material. Superglue the two blue tapes together. Will hold well enough while trimming or routering and can be pried apart without damage afterwards.

Or drill holes and rivet them together. :wink:

Thanks for all the great ideas from the simple to the complex!

Here is the route i took.

  1. Cleaned out the broken glass and mastic around the seat.
  2. Taped a piece of cardboard to the window and traced it from the inside with a sharpie.
  3. Cut the cardboard out 1/4 in outside the traced line. I eyeballed it .
  4. Made adjustments to cardboard template
  5. Put masking tape on the poly where i was going to make my cuts.
  6. Riped it with a skillsaw and table saw
  7. Rounded corners with bandsaw
  8. Cleaned up edges with sander
  9. Made adjust.ents with the table saw, bandsaw and sander to make minor adjustments.
  10. Test fit.
    11.caulked it with a urethane sealant
  11. Replaced rubber trim pieces around edge of window

Ultimately I think it turned out great.
